  • Working range of roll pass sequences in wire rod rolling with interstand tensions

    • In the high speed rolling of wire rod in blocks, interstand tensions are utilised in order to keep the process stable. However, interstand tensions influence the rolling process, and especially the spread and forward slip, which are dependent of tensions between the stands. By the influence on spread, the tolerances of the rolled product depend on the tensions and usually the interstand tensions are kept as low as possible in order to obtain required tolerances. A narrow spread technology is used to utilise interstand tensions in order to increase the working range of a pass sequence and move the product range towards smaller sizes. By adapting a certain amount of interstand tensions, smaller sizes can be rolled by a given roll pass schedule. A practical problem in this method is the fixed gearings in the common blocks, which require a certain and given level of interstand tensions and corresponding reductions. In the latest generation of blocks, where the stands are arranged in units, two by two, with each unit driven by a dedicated electrical motor, it is possible to introduce 'inter unit' tensions, and by this method extend the working range of the pass sequence. A special computer program for analysis of interstand tensions has been developed by combining a program TENSION, developed at the Royal Institute of Technology in Stockholm, dealing with the basic principles of rolling with interstand tensions, with the recently published program WORKRAN, which analyses the working range of any roll pass sequence built up by common two-symmetrical grooves. From the analysis and experimental data it is shown that interstand tensions at the level of 10% of the yield stress of the material increase the working range in a six stand block by 2% and reduce the lower limit of the exit section area by about 15%. Higher tension levels have a larger effect both on the extension of the working range and on the reduction of the minimum exit area but it becomes more difficult to control the tolerances at higher tension levels. The influence of interstand tensions on the reduction and on the working range of the pass sequence is mainly obtained by the influence on the round passes, while the oval passes have a counteracting effect on the influence of interstand tensions

    • The oxygen bearing gases of the atmosphere in a reheating furnace oxidise the feedstock producing scale on the surface of the metal and, for high carbon steels, cause decarburisation of the surface layers. Modelling of these effects has to take into account the competitive nature of the two processes, scale formation and decarburisation, and complications that arise from changes in the controlling mechanism. Initially, the rate of scale formation may be controlled by effects in the gas phase, or nucleation of scale on the metal surface. Subsequently, scale growth is influenced by the gas composition and may be disturbed by the accumulation of oxidation products at the scale-metal interface. Voids and cracks within the scale may either inhibit solid state diffusion within the scale or provide channels for oxidising gas to access the scale-metal interface, For decarburisation, complications arise if a ferrite rim creates a step in the carbon profile or if retention of carbon monoxide within the scale provides a thermodynamic barrier to the reaction. This paper considers these complications and how they may be handled in mathematical models.

    • The present paper presents a model of damage coupled to wear. The damage model is based on a continuum model including the gradient of the damage variable. Such a model is non-local in the sense that the evolution of damage is governed by a boundary-value problem instead of a local evolution law. Thereby, the well-known mesh-dependency observed for local damage models is removed. Another feature is that the boundary conditions can be used to introduce couplings between bulk damage and processes at the boundary. In this work such a coupling is suggested between bulk damage and wear at the contact interface. The model is regarded as a first attempt to formulate a continuum damage model for studying crack initiation in fretting fatigue. The model is given within a thermodynamic framework, where it is assured that the principles of thermodynamics are satisfied. Furthermore, two variational formulations of the full initial boundary value problem, serving as starting points for finite element discretization, are presented. Finally, preliminary numerical results for a simple one-dimensional example are presented and discussed. It is qualitatively shown how the evolution of damage may influence the wear behaviour and how damage may be initiated by the wear process. © 2003 Elsevier Science Ltd. All rights reserved.

Two different approaches, both utilizing a non-smooth Newton method as non-linear equation solver, are outlined and compared. Furthermore, a numerical example shows how the predicted wear gap is influenced by the bulk properties of the contacting bodies.

    • In the present paper three algorithms are applied to a finite element model of two thermoelastic bodies in frictional wearing contact. All three algorithms utilize a modification of a Newton method for B-differentiable equations as non-linear equation solver. In the first algorithm the fully-coupled system of thermomechanical equations is solved directly using the modified method, while in the other two algorithms the equation system is decoupled in one mechanical part and another thermal part which are solved using an iterative strategy of Gauss-Seidel type. The two iterative algorithms differ in which order the parts are solved. The numerical performance of the algorithms are investigated for two two-dimensional examples. Based on these numerical results, the behaviour of the model is also discussed. It is found that the iterative approach where the thermal subproblem is solved first is slightly more efficient for both examples. Furthermore, it is shown numerically how the predicted wear gap is influenced by the bulk properties of the contacting bodies, in particular how it is influenced by thermal dilatation. © 2002 Éditions scientifiques et médicales Elsevier SAS.   • Computer visualisations in design for maintainability

    • The main goal of research at the Polhem Laboratory is to develop technologies for product development and manufacturing through integration of design, development, manufacturing, materials engineering and maintenance in Swedish industry. Concurrent engineering, which is a central theme of this research, is instrumental for developing products with shorter lead times at lower cost and for adapting products for manufacturing and maintenance. One purpose of the work presented was to show its applications in the field of Design For Maintainability where computer visualisations might improve the early design process. Another purpose of this work was to use modern information technology, and especially computer graphics, to develop a method to visualize the disassembly / assembly of a mechanical product. An important feature of this work was that 'visualizations,' rather then plain animations, were to be developed; the difference being that visualizations includes information about tools, times and explanations aswell as images of the moving parts. Integrating the use of conventional CAD-programmes with the use of animation programmes also makes it easier to use older models in new projects and thereby shortening lead times.

  • A flexible multi-body approach for frictional contact in spur gears

    • In the present paper, a large rotational approach for dynamic contact problems with friction is proposed. The approach is used for modelling a spur gear pair with shafts and bearings. The model is obtained by superposing small displacement elasticity on rigid-body motions, and postulating tribological laws on the gear flanks. The finite element method is used to model the elastic properties of the gear pair. Shafts and bearings are represented by linear springs. The tribological laws of the contact interface are Signorini's contact law and Coulomb's law of friction. An important feature of the approach is that the difficulties of impacting mass nodes are avoided. The governing equations of the model are numerically treated by use of the augmented Lagrangian approach. In such manner the geometry of the gear flanks are well represented in the numerical simulations. It is possible to study accurately the consequences of different types of profile modifications as well as flank errors. In this work, the dynamic transmission error is studied. For instance, it turns out that the effect from profile modification is less significant for the transmission error when frictional effects are included.
