  • Geometry Based Design Automation : Applied to Aircraft Modelling and Optimization

    • Product development processes are continuously challenged by demands for increased efficiency. As engineering products become more and more complex, efficient tools and methods for integrated and automated design are needed throughout the development process. Multidisciplinary Design Optimization (MDO) is one promising technique that has the potential to drastically improve concurrent design. MDO frameworks combine several disciplinary models with the aim of gaining a holistic perspective of a system, while capturing the synergies between different subsystems. Among all disciplines, the geometric model is recognized as playing a key role, because it collects most of the data required to any other disciplinary analysis. In the present thesis, methodologies to enable multidisciplinary optimization in early aircraft design phases are studied. In particular, the research aims at putting the CAD geometric model in the loop. This requires the ability to automatically generate or update the geometric model, here referred to as geometry-based design automation.The thesis proposes the use of Knowledge Based Engineering (KBE) techniques to achieve design reuse and automation. In particular, so called High Level CAD templates (HLCts) are suggested to automate geometry generation and updates. HLCts can be compared to parametric LEGO® blocks containing a set of design and analysis parameters. These are produced and stored in libraries, giving engineers or a computer agent the possibility to first topologically select the templates and then modify the shape of each template parametrically.Since parameterization is central to modelling by means of HLCts, a thorough analysis of the subject is also performed. In most of the literature on MDO and KBE two recurring requirements concerning the geometrical model are expressed: the model should be flexible and robust. However, these requirements have never been properly formulated or defined. Hence, in the thesis a mathematical formulation for geometry model robustness and flexibility are proposed. These formulations ultimately allow the performance of geometric models to be precisely measured and compared.Finally, a prototyping and validation process is presented. The aim is to quickly and cost-effectively validate analytical results from an MDO process. The proposed process adopts different manufacturing techniques depending on the size and purpose of the intended prototype. In the last part of the thesis, three application examples are presented. The examples are chosen from research projects that have been carried out at Linköping University and show how the proposed theoretical results have been successfully employed in practice.

  • Variability and Customization of Simulator Products : A Product Line Approach in Model Based Systems Engineering

    • AIRCRAFT DEVELOPERS, like other organizations within development and manufacturing, are experiencing increasing complexity in their products and growing competition in the global market. Products are built from increasingly advanced technologies and their mechanical, electronic, and software parts grow in number and become more interconnected. Different approaches are used to manage information and knowledge of products in various stages of their lifecycle."Reuse" and "Model Based Development" are two prominent trends for improving industrial development efficiency. The product line approach is used to reduce the time to create product variants by reusing components. The model based approach provides means to capture knowledge about a system in the early lifecycle stages for usage throughout its entire lifetime. It also enables structured data  management as a basis for analysis, automation, and team collaboration for efficient management of large systems and families of products.This work is focused on the combination of methods and techniques within;modeling and simulation-based development, and(re)use of simulation models through the product line concept.With increasing computational performance and more efficient techniques/tools for building simulation models, the number of models increases, and their usage ranges from concept evaluation to end-user training. The activities related to model verification and validation contribute to a large part of the overall cost for development and maintenance of simulation models. The studied methodology aims to reduce the number of similar models created by different teams during design, testing, and end-user support of industrial products.Results of the work include evaluation of a configurator to customize and integrate simulation models for different types of aircraft simulators that are part of a simulator product family. Furthermore, contribution comprises results where constraints in the primary product family (aircraft) govern the configuration space of the secondary product family (simulators). Evaluation of the proposed methodology was carried out in cooperation with the simulator department for the 39 Gripen fighter aircraft at Saab Aeronautics.

  • Mobile Working Hydraulic System Dynamics

    • This thesis deals with innovative working hydraulic systems for mobile machines. Flow control systems are studied as an alternative to load sensing. The fundamental difference is that the pump is controlled based on the operator’s command signals rather than feedback signals from the loads. This control approach enables higher energy efficiency and there is no load pressure feedback causing stability issues. Experimental results show a reduced pump pressure margin and energy saving potential for a wheel loader application.The damping contribution from the inlet and outlet orifice in directional valves is studied. Design rules are developed and verified by experiments.A novel system architecture is proposed where flow control, load sensing and open-centre are merged into a generalized system description. The proposed system is configurable and the operator can realize the characteristics of any of the standard systems without compromising energy efficiency. This can be done non-discretely on-the-fly. Experiments show that it is possible to avoid unnecessary energy losses while improving system response and increasing stability margins compared to load sensing. Static and dynamic differences between different control modes are also demonstrated experimentally.

  • Simulation-Based Optimization of a Series Hydraulic Hybrid Vehicle

    • Hybrid transmissions are characterized by their utilization of more than one form of energy storage. They have the potential to help reduce overall fuel consumption and vehicle emissions by providing the possibility of brake energy recuperation and prime mover operation management. Electric hybrids and electric vehicle drives are nowadays ubiquitous, and mechanical energy storage in flywheel has been investigated in the past. The use of fluid power technology with a combustion engine has also been investigated since the late 1970s, and is frequently revisited.Hydraulic hybridization is especially attractive for heavy vehicles with frequent braking and acceleration which benefit most from fluid power components’ high power density, typically busses, delivery or refuse vehicles, and vehicles with existing hydraulic circuits and transmissions, such as forest and construction machinery, but have been considered for smaller vehicles as well.Due to the characteristic discharge profile of hydraulic energy storage, special attention needs to be paid to control aspects in the design process to guarantee drivability of the vehicle. In this respect, simulation models can be of use in early design process stages for cheaper and faster evaluation of concepts and designs than physical experiments and prototyping, and to generate better understanding of the system studied. Engineering optimization aids in the systematic exploration of a given design space, to determine limits and potentials, evaluate trade-offs and potentially find unexpected solutions. In the optimization of a hydraulic hybrid transmission, the integration of component and controller design is of importance, and different strategies (sequential, iterative, bi-level and simultaneous approaches) are conceivable, with varying consequences for the implementation.This thesis establishes a simulation-based optimization framework for a hydraulic hybrid transmission with series architecture. Component and control parameter optimization are addressed simultaneously, using a rule-based supervisory control strategy. The forward-facing dynamic simulation model at the centre of the framework is built in Hopsan, a multi-disciplinary open-source tool developed at Linköping University. The optimization is set up and conducted for an example application of an on-road light-duty truck over standard drive cycles. Both results from these experiments as well as the framework itself are studied and evaluated. Relevant design aspects, such as explicit design relations to be considered and performance requirements for more robust design, are identified and addressed, and the optimization problem is analysed with regard to algorithm performance and problem formulation. The final result is an optimization framework that can be adjusted for further in-depth studies, for example through the inclusion of additional components or optimization objectives, and extendable for comparative analysis of different topologies, applications and problem formulations.

  • Distributed System Simulation Methods : For Model-Based Product Development

    • Distributed system simulation can increase performance, re-usability and modularity in model-based product development. This thesis investigates four aspects of distributed simulation: multi-threaded simulations, simulation tool coupling, distributed equation solvers and parallel optimization algorithms.Multi-threaded simulation makes it possible to split up the workload over several processing units. This reduces simulation time, which can save both time and money during the product development cycle. The transmission line element method (TLM) is used to decouple models to independent sub-models.Different simulation tools are suitable for different problems. Tool coupling makes it possible to use the best suited tool for simulating each part of the whole product. Models from different tools can then be coupled into one aggregated simulation model. An emerging standard for tool coupling is the Functional Mock-up Interface (FMI). It is investigated how this can be used in conjunction with TLM.Equation-based object-oriented languages (EOOs) are becoming increasing popular. A logical approach is to let the equation solvers maintain the same structure that was used in the modelling process. Methods for achieving this using TLM and FMI are implemented and evaluated.In addition to parallel simulations, it is also possible to use parallel optimization algorithms. This introduces parallelism on several levels. For this reason, an algorithm for profile-based multi-level scheduling is proposed.

  • On Electrohydraulic Pressure Control for Power Steering Applications : Active Steering for Road Vehicles

    • This thesis deals with the Electrohydraulic Power Steering system for road vehicles, using electronic pressure control valves. With an ever increasing demand for safer vehicles and fewer traffic accidents, steering-related active safety functions are becoming more common in modern vehicles. Future road vehicles will also evolve towards autonomous vehicles, with several safety, environmental and financial benefits. A key component in realising such solutions is active steering.The power steering system was initially developed to ease the driver's workload by assisting in turning the wheels. This is traditionally done through a passive open-centre hydraulic system and heavy trucks must still rely on fluid power, due to the heavy work forces. Since the purpose of the original system is to control the assistive pressure, one way would be to use proportional pressure control valves. Since these are electronically controlled, active steering is possible and with closed-centre, energy efficiency can be significantly improved on.In this work, such a system is analysed in detail with the purpose of investigating the possible use of the system for Boost curve control and position control for autonomous driving. Commercially available valves are investigated since they provide an attractive solution. A model-based approach is adopted, where simulation of the system is an important tool. Another important tool is hardware-in-the-loop simulation. A test rig of an electrohydraulic power steering system, is developed.This work has shown how proportional pressure control valves can be used for Boost curve control and position control and what implications this has on a system level. As it turns out, the valves add a great deal of time lag and with the high gain from the Boost curve, this creates a control challenge. The problem can be handled by tuning the Boost gain, pressure response and damping and has been effectively shown through simulation and experiments. For position control, there is greater freedom to design the controller to fit the system. The pressure response can be made fast enough for this case and the time lag is much less critical.

  • On the Realization of Credible Simulations in Aircraft Development : Efficient and Independent Validation Enabled by Automation

    • Designing modern aircraft is not an easy task. Today, it is not enough to optimize aircraft subsystems at a subsystem level. Instead, a holistic approach is necessary whereby the constituent subsystems need to be designed for the best joint performance. The State-of-the-Art (SotA) in simulating and ex-changing simulation models is moving forward at a fast pace. As such, the feasible use of simulation models has increased and additional benefits can be exploited, such as analyzing coupled subsystems in simulators. Furthermore, if aircraft subsystem simulation models are to be utilized to their fullest extent, open-source tooling and the use of open standards, interoperability between domain specific modeling tools, alongside efficient and automated processes for model Verification and Validation (V&V) and credibility assessment are required.The financial and safety related risks associated with aircraft development and operation require well founded design and operational decisions. If those decisions are to be founded upon information provided by models and simulators, then the credibility of that information needs to be assessed and communicated. Today, the large number of sensors available in modern aircraft enable model validation and credibility assessment on a different scale than what has been possible up to this point. This thesis aims to identify and address challenges to allow for automated, independent, and objective methods of integrating subsystem models into simulators while assessing and conveying the constituent models aggregated credibility.The results of the work include a proposed method for presenting the individual models’ aggregated credibility in a simulator. As the communicated credibility of simulators here relies on the credibility of each included model, the assembly procedure itself cannot introduce unknown discrepancies with respect to the System of Interest (SoI). Available methods for the management, distribution, and accurate simulation of coupled models are therefore exploited and tailored to the applications of aircraft development under consideration. Finally, a framework for automated model validation is outlined and established that supports both on-line and on-line simulator credibility assessment.

  • A System of Systems View in Early Product Development : An Ontology-Based Approach

    • The concept of system-of-systems is becoming increasingly common and relevant in many engineering applications. Today’s highly interconnected world entails that more and more systems have dependencies on other systems. This increasing number of interdependencies results in new levels of complexity that must be managed in the early development of new products. Different viewpoints must also be handled to understand the many layers of a system-of-systems and its surrounding context. An ever-changing future results in uncertainty about the operational environment but also other aspects, such as available technologies, which complicates the matter even further. Traditional approaches for early product development can be used to some extent, but the complexity, scale and sheer number of interconnections in system-of-systems require a holistic perspective to obtain an early understanding of the problem, design spaces, and multiple aspects involved. This dissertation aims to present a method that has been developed to address the demand for a more holistic system-of-systems view in early product development. Overall, the method consists of four parts that together show how design spaces for system-of-systems can be generated and later processed to find suitable solutions. Search and rescue operations have been used as examples of system-of-systems throughout this work and in the development of the presented method. The first two parts of the method are based on architecture frameworks and ontologies with description logic reasoning capabilities. An architecture framework is here used to break down system-of-system needs into functions to be fulfilled by constituent systems. Ontologies are thereafter used to represent the outcome and the resulting system-of-system design spaces with involved entities and their relationships. Description logic reasoning can subsequently be used to process the available design spaces and suggest suitable system-of-system solutions. The last two parts of the method build upon a concept exploration and estimation approach, together with visual analytics. The approach illustrates how individual system concepts can be estimated from an ontology-represented design space, and how visual analytics can be used to explore different system-of-system viewpoints at an early stage. Based on the outcomes of the presented method, this dissertation contributes a holistic take on early product development from a system-of-systems perspective.

  • On Electrified Fluid Power Systems in Mobile Machinery

    • High power density in combination with flexible power distribution possibilities and extreme robustness are reasons why fluid power has been the preferred technology in mobile machinery, such as excavators and cranes, since the mid-20th century. In principle, the machines have been powered by a combustion engine which powers a pump, with the output from the pump being distributed to different functions via valves. However, a transformation is currently underway. Combustion engines are being replaced by electric motors, and batteries able to store energy corresponding to several hours of operation are often desired. Since batteries tend to be heavy and expensive, reducing the energy consumption is getting higher priority than ever before. There are applications where electrification means that hydraulic components are replaced by electric counterparts, but fluid power has characteristics that are highly desirable in mobile machinery. Therefore, many hydraulic actuators will remain. Conventional hydraulic systems, which are known for their inefficiency, should, however, be adapted to the new conditions brought about by electrification. The question, and the overall subject of this thesis, is: how? The research has focused on two main topics: pump-controlled systems, which are systems where each actuator has its own supply unit, and the use of variable displacement pumps in electrified systems.A large proportion of the losses in many conventional hydraulic systems is due to the simultaneous operation of functions that require different pressure levels. One way to avoid these losses is to use pump-controlled systems. How these systems should be designed is, however, far from obvious. In this thesis, different types of pump-controlled systems are compared, both statically and dynamically.Regarding variable displacement pumps, they have had a natural place in many conventional systems, but electrification may change this, since speed-control can now also be used for flow- and pressure control. However, there are still aspects relating to energy consumption and component dimensioning, among other things, that makes variable pumps relevant. These aspects are investigated here, and different types of variable pumps are reviewed.

  • Control of Hybrid Hydromechanical Transmissions

    • This thesis deals with control aspects of complex hybrid hydromechanical transmissions for heavy mobile working machines. Control problems are identified and solved to facilitate the implementation and use of these systems.Fuel prices and environmental concerns have increased the interest in hybrid hydromechanical transmissions for heavy mobile working machines. Hybridisation, the introduction of a secondary energy source in the transmission, offers attractive improvements in terms of both fuel efficiency and performance. These improvements are, in turn, enabled by software control. A complex transmission architecture has several components that need to interact in a stable manner. In addition, optimal utilisation of the added energy source is required to maximise fuel savings. Meanwhile, there is a strong trend towards automation, where many of the operator’s difficult control tasks need to be managed by computers. Sophisticated control strategies are therefore needed, along with a deeper understanding of dynamic properties.Previous research on the control of hybrid hydromechanical transmissions has primarily focussed on on-road applications. The working conditions of heavy working machines place different requirements on the transmission, which is also reflected in the control strategy.This thesis highlights the importance of fast response of the variable displacement pump/motors used in hybrid hydromechanical transmissions. Their central position in the interface between hydraulics and mechanics makes their dynamic performance a limiting factor both for the stability of the transmission control loops and in the realisation of smooth mode shifts in multiplemode transmissions. Dynamic models and control strategies for displacement actuators are derived and validated in simulation and experiments. A linear model for dynamic analysis of a general hybrid hydromechanical transmission for heavy working machines is derived and a powertrain control strategy based on decoupled control is proposed. The strategy is verified in simulations and experiments in hardware-in-the-loop simulations, and may be used in a working machine with or without a human operator.
