  • Degradation Mechanisms of Heat Resistant Steel at Elevated Temperatures : In an Iron Ore Pelletizing Industry

    • This thesis focuses on the different degradation mechanisms of the stainless steel in a travelling grate in a Grate-Kiln iron ore pellet indurator. The travelling grate is a conveyor belt that transports green-body pellets to a rotary kiln while the pellets are being dried and pre-heated to a temperature of 900-1100 °C by recycled hot air. After unloading of the pellets to the rotary-kiln for further sintering, the travelling grate is cooled in room temperature while returning to the loading zone of the wet pellets.The steel was tested during thermal cycling in a test-rig, in order to simulate the influence of thermo mechanical fatigue and oxide spallation. The influence of erosion-deposition was investigated in a modified horizontal industrial combustion kiln at 800 °C, with slag and coal from production used as erosive media and combustion fuel, respectively. The influence of minor alloying additions of Mn, Si and Ti on the microstructure was explored by eight different casted alloy compositions. Isothermal heat treatments were performed at 800 °C during 200 hours on steel immersed in deposits recovered from a travelling grate in production.The three main degradation mechanisms found in this work are thermal spallation, erosion-deposition and deposit induced accelerated corrosion (DIAC). Thermal spallation of the oxide layer is caused by the thermal expansion difference between the oxide and the metal during heating and cooling. It has been found that Ti improves the spallation resistance while Si reduces it. Spallation of deposits is another cause believed to increase the degradation. Erosion-deposition appears due to simultaneous erosion and deposition of particles on the travelling grate that causes erosion or deposition depending on the amount of alkali metals in the environment. The velocity of the particles also influences erosion and deposition in the way that higher velocities increase erosion. DIAC is proposed to form on the travelling grate due to the concentration of chloride- and sulphate containing alkali metals in the deposits. Other than these major degrading mechanisms, minor degradation mechanisms such as internal oxidation, sigma formation, carburization and sensitization towards inter-granular attack have been found inside the steel during heating. Thermo mechanical fatigue (TMF) causes intergranular cracks in the material of the travelling grate. Casting issues such as micro-segregation have also been addressed in this thesis.A few different ways to improve degradation resistance have been proposed, such as homogenization heat treatments, optimization of process parameters and inhibitor solutions.

  • Laser cutting and piercing: Experimental and theoretical investigation

    • This thesis concerns experimental investigations of laser cutting and piercing, with theoretical and practical discussions of the results. The thesis is made up of an introduction to laser cutting and six scientific Papers. These Papers are linked in such a way that each of them studies a different aspect of laser cutting: process efficiency in Paper I, morphology and melt flow on the laser cut front in Papers II, III and IV and laser piercing in Papers V and VI.Paper I investigates the effect of material type, material thickness, laser wavelength, and laser power on the efficiency of the cutting process for industrial state-of-the-art CO2 and fibre laser cutting machines. Here the cutting efficiency is defined in its most fundamental terms: as the area of cut edge created per Joule of laser energy.In Paper II a new experimental technique is presented which has been developed to enable high speed imaging of laser cut fronts produced using standard, commercial parameters. The results presented here suggest that the cut front produced when cutting 10 mm thick medium section stainless steel with a fibre laser and a nitrogen assist gas is covered in humps which themselves are covered in a thin layer of liquid. Paper III presents numerical simulations of the melt flow on a fibre laser ablation-driven processing front during remote fusion cutting, RFC. The simulations were validated with high speed imaging observations of the processing front. The simulation results provide explanations of the main liquid transport mechanisms on the processing front, based on information on the temperature, velocity and pressure fields involved. The results are of fundamental relevance for any process governed by a laser ablation induced front. In Paper IV cutting fronts created by CO2 and fibre lasers in stainless steel at thicknesses between 2 mm and 10 mm have been ‘frozen’ and their geometry has been measured. The resulting three-dimensional shapes have been curve fitted as ninth order polynomials. Various features of the cutting front geometry are discussed, including the lack of correlation of the cut front inclination with either the relevant Brewster angle or the inclination of the striations on the cut edge. In this paper, mathematical descriptions of the cutting fronts are obtained, which can be used as input parameters by any researcher in the field of laser cutting simulations.Paper V investigates the subject of laser piercing. Before any cut is started the laser needs to pierce the material. In this paper the laser piercing process is investigated using a wide range of laser pulse parameters, for stainless steel using a fibre laser. The results reveal the influence of pulse parameters on pierce time and pierced hole diameter. A high speed imaging camera was used to time the penetration event and to study the laser-material interactions involved in drilling the pierced holes. In Paper VI a ‘dynamic’ or ‘moving beam’, laser piercing technique is introduced for processing 15 mm thick stainless steel. One important aspect of laser piercing is the reliability of the process because industrial laser cutting machines are programmed for the minimum reliable pierce time. In this work a comparison was made between a stationary laser and a laser which moves along a circular trajectory with varying processing speeds. High speed imaging was employed during the piercing process to understand melt behavior inside the pierce hole.Throughout this work experimental techniques, including advanced high speed imaging, have been used in conjunction with simulations and theoretical analysis, to provide new knowledge for understanding and improving laser beam cutting and its associated piercing process.

  • Assessment of rock mass quality and its effects on charge ability using drill monitoring technique

    • For an efficient mining operation, it is essential to have as much information as possible aboutthe ore to be excavated and the rock masses surrounding the ore. Geological information andthe content and distribution of extractable minerals, are central concerns for long term mineplanning. However, for mine stability and production scheduling, the mechanical conditionsof ore and side rock are also very important. The underground mining process normallyconsists of a number of unit operations, such as drilling, charging, blasting, loading,transportation, hoisting etc., linked in a production chain. The quality of the initial operations(drilling, charging and blasting) normally defines the pre-conditions for the following loadingand transportation processes in the mine. The ability to fully charge holes as planned has beenidentified as one of the major obstacles for smooth fragmentation. Course or unevenfragmentation will, for example, significantly affect the loading and transportation efficiencyin the downstream production chain.Earlier studies in LKAB’s Malmberget mine have shown that the chargeability is on averagearound 90%. However, individual levels can have an average chargeability of only 70% andindividual rings, at those levels, can suffer from chargeability as low as 50%. A significantpart of these problems has its origin in geo-mechanical problems in the rock mass. Therefore,detailed knowledge of the rock mass condition surrounding the boreholes is essential toimprove the planning and execution of the charging works in a mine and to improve overallfragmentation and production efficiency.The focus of this thesis is therefore to define and evaluate geo-mechanical features in thedrilled rock mass effecting chargeability, and to evaluate drill monitoring technique for theassessment of rock mass quality and its effects on borehole’s chargeability using hydraulic In-The-Hole (ITH) percussive drilling.The research is based on literature review, drill-monitoring data, borehole filming, on-lineproduction database and monitoring of charging operation. Statistical methods are used toanalyse drill data. The data have been collected from LKAB’s underground mine inMalmberget, Sweden.Several rock mass conditions including caving, shearing, deformation, fracturing, cavities,solid rock, etc., have been identified during filming of 361 production boreholes.Measurement While Drilling (MWD) technique has been used to assess the quality of thepenetrated rock mass. In order to do so, a detailed analysis of the drilling system and thedrilling control including how monitored parameters relate to each other and to the penetratedrock mass conditions, has been performed. The results show that the MWD data containpronounced hole length dependent trends, both linear and step-wise linear, for mostparameters. By combining the borehole filming and the analyses of monitored drillparameters, the drilling responds to each geo-mechanical features in the rock mass is furtherdemonstrated. High correlation has been found between the geo-mechanical rock properties(fractures, cavities, solid rocks, etc.,), and the registered drilling system’s response. Theanalyses show that the responses from the drill monitoring system can distinguish between solid rock, fracture zone, cavity and cave-in. Based on the correlation between the registereddrilling system’s responses and the geo-mechanical features, a geo-mechanical model isdeveloped to assess the borehole chargeability. Principal Component Analysis (PCA) isperformed to model this relationship. The developed model can distinguish fans, or parts offans, with solid, non-fractured rocks where no chargeability problems can be expected, fromfans, or part of fans, with fractures, cavities or cave-in risks, where chargeability problemscan be expected. The model shows high potential for identifying charging problems in theborehole, and has been verified and validated by following an actual charging operation in thereal production environment.

  • PERFORMANCE VISUALIZATION OF URBAN SYSTEMS

    • The planning, construction, management and use of our built environment are affected by diverse social, economic and environmental factors. Sustainable urban development is dependent on the understanding of the complex relations between the built environment, the social activities that take place over time and the interaction with the natural environment. The challenge to understand urban systems on both the local and global scale has inspired researchers and national agencies to develop sustainability indicators to support the planning, construction, management and use of the built environment. Access to open data of our built environment in national, regional and local databases opens new possibilities to generate models of our urban systems to facilitate visualization and analysis of indicators in order to enhance awareness of sustainability dimensions. Here spatial Extract, Transform and Load (ETL) technologies can be used in combination with Geographic Information system GIS to manage data sets from multiple sources in different formats. The purpose of this research is to investigate how spatial ETL technologies can be used to develop models in order to analyse and visualize the performance of urban systems. The applied method is grounded in system development and based on an abductive research approach that was repeated in six studies. Three of the studies deal with the relocation of Kiruna where models of the city was created and used to investigate the impact of mining subsidence on energy supply, infrastructure and buildings. The fourth case investigates the selection of insulation material on the embedded energy in a passive house in Kiruna. In the fifth case an urban model of the twin towns Malmberget/Gällivare was created to explore and relate data on attitudes from a survey to public data on population, infrastructure and built environment. The final case is the development of an energy atlas containing 90% of the multifamily building stock in Sweden. The atlas combines the energy performance and renovation status of multifamily buildings with public data of ownership, income of residents etc. for individual buildings in 3D models or aggregated on spatial scales ranging from 250x250 m squares through district and municipality to county areas in Sweden. The result shows that multiple sources in different formats, both standardized and non-standardized, can be utilized in the extraction of information for the purpose of developing urban performance models. The Swedish high-resolution LiDAR digital height model together property information makes it possible to represent the built environment by extruded footprints to give a 3D representation of all urban areas in Sweden (Level-Of-Detail 1). In combination with performance data (e.g. energy use, renovation status or result from surveys) urban performance GIS models can be created and visualized in applications (such as Google Earth, 3D pdf) to support decision-making on both individual and institutional level. The automation of the process to develop performance models offers a method for customizing information deliveries on the fly using original data sources according to defined requirements. The flexibility and customization are kept in the process rather than in the delivered model. This makes it easier to keep the performance model up to date. For the management of large performance models, e.g. the example of the national energy atlas, a staging phase was added in the automation process, in order to reduce the processing time.

  • Caving mechanisms for a non-daylighting orebody

    • The sublevel caving mining method is a mass production method with potentially very low operational costs. The success of this method is dependent on, among other factors, the cavability of the orebody and the overlying rock mass. However, caving of the surrounding rock mass also results in deformations in the cap rock as well as on the ground surface above the orebody being mined. From this follows that any existing infrastructure on the ground surface must be relocated as not to be affected by the mining-induced deformations.This thesis work was undertaken to bring about a better understanding of the rock mass behavior in the cap rock of non-daylighting orebodies, with particular application to the Printzsköld orebody as part of the LKAB Malmberget Mine. Rock testing, field observations and underground mapping was conducted to characterize the rock mass in the caving environment. A methodology for identifying the caving front based on seismic monitoring data was derived by studying the Fabian orebody (which has caved to surface), and using laser scanning data for validation. The methodology was then applied to the Printzsköld orebody to identify the caving front.Numerical modeling was performed for various scenarios of the rock mass as mining proceeded. Modeling included (i) stress analysis to understand stress changes and their effects on the rock mass behavior, (ii) discontinuum numerical modeling to quantify the influence of large-scale geological structures on the cave progression, and (iii) discontinuum cave modeling to simulate possible cave mechanisms in the cap rock more explicitly. Laser scanning together with seismic event data were used to calibrate the numerical models.The numerical simulation results showed that as mining progresses, the cap rock and hangingwall were exposed to stress changes that resulted in yielding. Two failure mechanisms were predominantly at play (i) shear failure (dominant in the cap rock) and (ii) tensile failure (dominant in the hangingwall). The presence of the large-scale structures affected thenearfield stresses through slip along the cave boundaries. The effect of the structures on the far field stresses were less significant.Discontinuum modeling to explicitly simulate failure and caving involved simulating the rock mass as a jointed medium using Voronoi tessellations in 2D, and bonded block modeling (BBM) in 3D. Both the 2D and the 3D modeling results showed fair agreement when comparing the inferred boundary of the seismogenic zone, with that identified from seismic monitoring data. Predictive numerical modeling was conducted for future planned mining to assess future cave development in the cap rock. The results from 3D modeling indicated that cave breakthrough for the Printzsköld orebody is expected when mining the 1023 m level, corresponding to approximately year 2022, as per current mining plans. The 2D model was non-conservative with cave breakthrough predicted to occur when mining the 1109 m level, corresponding to the year 2028.The estimated boundary between the seismogenic and yielded zones, as defined in the Duplancic and Brady conceptual model of caving, was coinciding with, or was close to, the cave boundary in the Printzsköld orebody. This may imply that in some areas the yielded zone was not present and that the Duplancic and Brady model may not be universally applicable. Additional work is required to verify this indication, as well as to fine-tune the modeling methodology.

  • Part-out Based Spares Provisioning and Management : A Study for Aircraft Retirement

    • The operation and maintenance phase of a complex technical system may deal with strategicdecisions for asset retirement and end-of-life management. When a fleet of aircraft reachesthe retirement phase, the operation of remaining fleet should still be kept at a defined level ofavailability. Obviously, the provisioning of spares is a key issue to support the maintenanceand operation of the remaining fleet. The best practice within the aviation industry is to re-usethe spares of retired aircraft to support the operational fleet. This is referred to parting-out.The purpose of the research conducted for this thesis has been to develop decision supportmethodologies, models and tools for the management of a sustainable part-out-based sparesprovisioning for an aircraft fleet during its retirement period. The proposed methodology willbe used to support the retirement process of aircraft fleet and enhance the organisation’scapability of making efficient and cost-effective decisions concerning the re-use of spare partsduring the retirement period. To achieve the purpose of this research, literature studies, casestudies, algorithm development and simulations have been conducted. Empirical data havebeen collected through document studies, interviews, and the perusal of archival records fromSaab Support and Services AB. The data analysis performed for this research has been basedon theories and methodologies within reliability analysis, cost modelling, spares forecasting,stock provisioning and decision making, in combination with the best practices implementedby the aviation industry for the end-of-life management and retirement of aircraft.In the present thesis, part-out-based spares provisioning (PBSP) program is proposed to utiliseretired aircraft units effectively as spare parts. The proposed approach is illustrated andverified through a case study performed on the “Saab-105” military aircraft fleet withinSwedish air force fleet. A PBSP programme is proposed, associated management activitiesare described, the key decision criteria are presented, and a functional framework for aneffective PBSP is suggested. The proposed PBSP program provides a foundation for furthermeasures and tasks to be performed within the retirement period, such as terminatingmaintenance contracts, discarding internal maintenance capabilities, reviewing stocks, scalingdown administrative processes (e.g. spares procurement and obsolescence monitoring), etc.An important part of the PBSP programme is the reliability analysis of multiple repairableunits, and this has been investigated, using parametric and non-parametric reliabilityapproaches. The aim is to identify a practical approach for estimation of the future sparedemand at fleet level. Furthermore, a set of computational models and search algorithm havebeen developed for the identification of applicable termination times, of both the parting-outprocess and the maintenance and repair actions performed on the units. This includestermination of the parting-out process (PO), the sending of parted-out units directly to storage(POS), and repair actions performed on the units received at the repair shops owing tocorrective (CM) and preventive (PM) maintenance, as well as the parted-out units that need tobe repaired (POM). The feasible termination alternatives are compared with regard to theirrespective costs and the most cost-effective solutions are identified.The results of the research study show that a PBSP programme can yield large reductions inmaintenance and spares procurement costs, while supporting operation of existing fleet athighest required availability. It also contributes positively to implement a green supply chainduring the retirement phase. The methodology and approaches introduced within the thesiscan be applied in other civil applications, such as energy, mining, process industry andtransportation sectors.

  • Compartment Fire Temperature Calculations and Measurements

    • This thesis is devoted to heat transfer and fire dynamics in enclosures. It consists of a main part which summarizes and discusses the theory of heat transfer, conservation of energy, fire dynamics and specific fire scenarios that have been studied. In the second part of this thesis, the reader will find an Appendix containing seven scientific publications in this field.In particular, one- and two-zone compartment fire models have been studied. A new way of calculating fire temperatures of pre- and post-flashover compartment fires is presented. Three levels of solution techniques are presented including closed form analytical expressions, spread-sheet calculations and solutions involving general finite element temperature calculations. Validations with experiments have shown good accuracy of the calculation models and that the thermal properties of the surrounding structures have a great impact on the fire temperature development. In addition, the importance of the choice of measurement techniques in fire engineering has been studied. Based on the conclusions from these studies, the best techniques have been used in further experimental studies of different fire scenarios.

    • Major societal challenges such as environmental sustainability, availability of energy and raw materials, and globalisation are creating new requirements for many actors in society. These new requirements relate to efficiency, flexibility, sustainability, and competitiveness. While these aspects have all been around for some time, and many systems have been locally optimised with regards to one or a few of these requirements, recent advances in communication and processing capabilities promise increased possibilities for connecting different parts of society, allowing optimal operation on a much larger scale.While industrial production systems have been controlled electronically for decades, the digitisation of market channels and consumer systems, together with the possibility to interconnect different production facilities, now allow for automated interaction along the whole supply chain from raw materials to end users.Simultaneously, increased demand for efficiency forces increased specialisation among actors, which with increased possibilities of interconnectivity, creates large enterprises of cooperating, specialised stakeholders.One of the major remaining obstacles for a widespread adaptation of more intelligent, more connected systems, able to deliver these envisioned results, is a coherent approach to the engineering and management of Systems-of-Systems involving very large numbers of devices and operating across several automation domains.For traditional automation systems there are established engineering procedures and numerous standards for engineering data, although most are focused on the static processes that have traditionally been the norm. For full integration with a digital society many of the existing automation systems will need significant modifications and as many automation systems are ageing and in need of replacement, a suitable solution to this may be a large scale migration to new automation solutions.The work presented in this thesis includes some new approaches and methodologies to utilise the existing engineering procedures and standards, while introducing some of the flexibility proposed by the emerging technologies. The major technical solutions presented consist of a structure way to organise connected systems and how they are related, regardless of engineering standards used to design their interactions, and an approach to allow configuration of heterogeneous systems through service interactions.Further contributions include an approach for migrating certain categories of existing industrial control systems to a service oriented architecture, as a basic outline for adaption of the next generation of automation systems in industry.Certain remaining challenges have been identified, which have to be addressed for a successful launch of widespread interconnected automation systems based on Internet of Things and associated technologies.

  • Anchorage in Concrete Structures : Numerical and Experimental Evaluations of Load-Carrying Capacity of Cast-in-Place Headed Anchors and Post-Installed Adhesive Anchors

    • Various anchorage systems including both cast-in-place and post-installed anchors have been developed for fastening both non-structural and structural components to concrete structures. The need for increased flexibility in the design of new structures and strengthening of existing concrete structures has led to increased use of various metallic anchors in practice. Although millions of fasteners are used each year in the construction industry around the world, knowledge of the fastening technology remains poor. In a sustainable society, buildings and structures must, from time to time, be adjusted to meet new demands. Loads on structures must, in general, be increased to comply with new demands, and the structural components and the structural connections must also be upgraded. From the structural connection point of view, the adequacy of the current fastenings for the intended increased load must be determined, and inadequate fastenings must either be replaced or upgraded. The current design models are generally believed to be conservative, although the extent of this behavior is not very clear. To address these issues, the current models must be refined to allow the design of new fastenings and also the assessment of current anchorage systems in practice.The research presented in this thesis consists of numerical and experimental studies of the load-carrying capacity of anchors in concrete structures. Two different types of anchors were studied: (I) cast-in-place headed anchors, and (II) post-installed adhesive anchors. This research focused particularly on the tensile load-carrying capacity of cast-in-place headed anchors and also on the sustained tension loading performance of post-installed adhesive anchors. The overall objective of this research was to provide knowledge for the development of improved methods of designing new fastening systems and assessing the current anchorage systems in practice.For the cast-in-place headed anchors (I), the influence of various parameters including the size of anchor head, thickness of concrete member, amount of orthogonal surface reinforcement, presence of concrete cracks, concrete compressive strength, and addition of steel fibers to concrete were studied. Among these parameters, the influence of the anchor head size, member thickness, surface reinforcement, and cracked concrete was initially evaluated via numerical analysis of headed anchors at various embedment depths. Although these parameters have considerable influence on the anchorage capacity and performance, this influence is not explicitly considered by the current design models. The numerical results showed that the tensile breakout capacity of headed anchors increases with increasing member thickness and/or increasing size of the anchor head or the use of orthogonal surface reinforcement. However, their capacity decreased considerably in cracked concrete. Based on the numerical results, the current theoretical model for the tensile breakout capacity of headed anchors was extended by incorporating several modification factors that take the influence of the investigated parameters into account. In addition, a supplementary experimental study was performed to verify the numerically obtained findings and the proposed refined model. The experimental results corresponded closely to the numerical results, both in terms of failure load and failure pattern, thereby confirming the validity of the proposed model. The validity of the model was further confirmed through experimental results reported in the literature.Additional experiments were performed to determine the influence of the concrete compressive strength and the addition of steel fiber to concrete on the anchorage capacity and performance. These experiments showed that the anchorage capacity and stiffness increase considerably with increasing concrete compressive strength, but the ductility of the anchor decreases. However, the anchorage capacity and ductility increased significantly with the addition of steel fibers to the concrete mixture. The test results also revealed that the tensile breakout capacity of headed anchors in steel fiber-reinforced concrete is significantly underestimated by the current design model.The long-term performance and creep behavior of the post-installed headed anchors (II) was evaluated from the results of long-time tests on adhesive anchors under sustained loads. In this experimental study, adhesive anchors of various sizes were subjected to various sustained load levels for up to 28 years. The anchors were also exposed to several in-service conditions including indoor temperature, variations in the outdoor temperature and humidity, wetness (i.e., water on the surface of concrete), and the presence of salt (setting accelerant) additives in the concrete. Among the tested in-service conditions, variations in the outdoor temperature and humidity had the most adverse effect on the long-term sustained loading performance of the anchors. Based on the test results, recommendations were proposed for maximum sustained load levels under various conditions. The anchors tested under indoor conditions could carry sustained loads of up to 47% of their mean ultimate short-term capacities. However, compared with these anchors, the anchors tested under outdoor conditions exhibited larger creep deformation and failure occurred at sustained loads higher than 23% of their mean ultimate short-term capacities. Salt additives in concrete and wet conditions had negligible influence on the long-term performance of the anchors, although the wet condition resulted in progressive corrosion of the steel. Based on the experimental results, the suitability of the current testing and approval provisions for qualifying adhesive anchors subjected to long-term sustained tensile loads was evaluated. The evaluations revealed that the current approval provisions are not necessarily reliable for qualifying adhesive anchors for long-term sustained loading applications. Recommendations were given for modifying the current provisions to ensure safe long-term performance of adhesive anchors under sustained loads.
