  • Mechanical behaviour of adhesive layers : experimental methods, cohesive laws, and fracture mechanics

    • Adhesive joining is today viewed as one of the key technologies to achieve decreased emissions in the automobile industry. To decrease weight, optimal material selection often results in different materials for different parts. This leads to the necessity to join mixed material. Here, the use of adhesives is the most promising joining technology. For a rational design process, good models for strength analysis of adhesively joined structures are essential. With cohesive modelling, fracture of the adhesive layer is modelled with a stress-deformation law. This law - often denoted a cohesive law - gives the traction exerted on the adherends due to the deformation of the adhesive layer. This thesis is concerned with experimental methods to measure cohesive properties of engineering adhesives and standardized methods to measure the fracture energy of adhesives. A new method to measure cohesive laws is developed. With this method, the cohesive law of an epoxy adhesive is measured in shear. In peel loading, with elastically deforming adherends, the cohesive law is shown to be independent of the geometry of the specimen. If the adherends deform plastically the fracture energy increases. Experiments are performed in order to determine the temperature dependence of the cohesive layer for an epoxy adhesive. It is shown that the peak stress is strongly dependent on the temperature while the fracture energy shows only small temperature dependence. Experiments are also performed to study the influence of strain rate in peel and shear loading. The experiments show that the peak stress increases with an increasing strain rate and that the fracture energy increase in peel loading and decreases in shear with increasing strain rate. A new method to experimentally determine the relation between damage and plasticity in the adhesive during the fracture process is developed. For the present adhesive, it is shown that only minor plasticity occurs during the fracture process in peel loading. For peel, several commonly used methods to evaluate the fracture energy using the double cantilever beam specimen are critically studied. For some methods the error in evaluated fracture energy is larger than 40 %. It is shown that the evaluated fracture energy is more dependent on the choice of method than on the cohesive properties of the adhesive layer.

    • A finite element analysis of a complex assembly was made. The material description used was a physically based material model with dislocation density as an internal state variable. This analysis showed the importance of the materials’ behavior in the process as there is discrepancy between the bolt head contact pressure and the internals state of the materials where the assembly process allows for recovery. The end state is governed by both the tightening process and the thermal history and strongly influenced by the thermal expansion of the AZ91D alloy.

    • The aim of the present study was to investigate the tool performance when machining compacted graphite iron (CGI) alloys. A comparison was made between solid solution strengthened CGI including various amounts of silicon (Si-CGI) and the pearlitic-ferritic CGI as a reference material. The emphasis was on examining the influence of microstructure and mechanical properties of the material on tool wear in face milling process. Machining experiments were performed on the engine-like test pieces comprised of solid solution strengthened CGI with three different silicon contents and the reference CGI alloy. The results showed up-to 50% lower flank wear when machining Si-CGI alloys, although with comparable hardness and tensile properties. In-depth analysis of the worn tool surfaces showed that the abrasion and adhesion were the dominant wear mechanisms for all investigated alloys. However, the better tool performance when machining Si-CGI alloys was mainly due to a lower amount of abrasive carbo-nitride particles and the suppression of pearlite formation in the investigated solid solution strengthened alloys.

  • Influences of temperature, fatigue and mixed mode loading on the cohesive properties of adhesive layers

    • This thesis concerns some aspects that have influence on the strength of adhesive layers. The strength is determined by the stress deformation-relation of the layer. This relation is also referred to as cohesive law. The aspects having influence on the cohesive laws that are studied in this work are temperature, fatigue, multi-axial fatigue and mixed mode loading.For each aspect, a model is developed that can be used to describe the influence of the aspects on the cohesive laws numerically, e.g. by using the finite element method. These models are shown to give good agreement with the experimental results when performing simulations that aims at reproducing the experiments. For the aspect of temperature, a FE-model is suggested that can be used to simulate the mechanical behaviour in pure mode loadings at any temperature within the evaluated temperature span. Also, a damage law for modelling high cycle fatigue in a bonded structure in multi-axial loading is presented. Lastly, a new experimental set-up is presented for evaluating strength of adhesives during mixed mode loading. The set-up enables loading with a constant mode-mix ratio and by the experimental results, a potential model for describing the mechanical behaviour of the evaluated adhesive is presented.

    • Residual stress (RS) within titanium alloy structural components is the primary factor contributing to machining deformation. It comprises initial residual stress (IRS) and machined surface residual stress (MSRS), resulting from the interplay between IRS and high-level machining-induced residual stress MIRS). Machining deformation of components poses a significant challenge in the aerospace industry,and accurately assessing RS is crucial for precise prediction and control. However, current RS prediction methods struggle to account for various uncertainties in the component manufacturing process,leading to limited prediction accuracy. Furthermore, existing measurement methods can only gauge local RS in samples,which proves inefficient and unreliable for measuring RS fields in large components. Addressing these challenges, this paper introduces a method for simultaneously estimating IRS and MSRS within titanium alloy aircraft components using a Bayesian framework. This approach treats IRS and MSRS as unobservable fields modeled by Gaussian processes. It leverages observable deformation force data to estimate IRS and MSRS while incorporating prior correlations between MSRS fields. In this context,the prior correlation between MSRS fields is represented as a latent Gaussian process with a shared covariance function. The proposed method offers an effective means of estimating the RS field using deformation force data from a probabilistic perspective. It serves as a dependable foundation for optimizing subsequent deformation control strategies.

    • During the casting process and solidification of ductile iron castings, a heterogeneous microstructure is formed throughout the casting. This distribution is highly controlled by process related factors, as chemical composition, local solidification conditions, and the geometry of the casting. Geometrical changes to the geometry of the casting thus alters the local mechanical behaviour, as well as the distribution of stresses and strains when the casting is subjected to load. In order to find an optimal geometry, e.g. with reduced weight and increased load-bearing capacity, this interdependency between geometry and local material behaviour needs to be considered and integrated into the optimization method. In this contribution, recent developments in the multidisciplinary integration of casting process simulation, solidification and microstructure modelling, microstructure-based material characterization, Finite Element Analyses (FEA) with local material behaviour and structural optimization techniques are presented and discussed. The effect and relevance of considering the local material behaviour in shape optimization of ductile iron castings is discussed and evidenced by an industrial application. It is shown that by adopting a multidisciplinary optimization approach by integration of casting simulation and local material behaviour into shape optimization, the potential of the casting process to obtain components with high performance and reliability can be enabled and utilized.

  • Experimental methods to determine model parameters for failure modes of CFRP

    • The focus of this thesis is to develop methods to predict the damage response of Carbon Fibre Reinforced Polymers (CFRP). In the pursuit of reducing the manufacturing cost and weight of CFRP components, it is crucial to enable modelling of the non-linear response associated with various failure modes. Two failure modes are considered in this thesis: fibre compressive failure and interlaminar delamination. Multidirectional laminated composites are commonly used when a low weight is desired due to their high specific strength and stiffness. In a carbon/epoxy composite, almost exclusively the fibres carry the load. However, along the fibre direction, the compressive strength is considerably lower than the tensile strength. With the same reasoning, the transverse strength is considerably lower than the in-plane strength. This makes delamination and fibre compressive failure two of the major concerns in structural design. Moreover, the presence of delaminations severely reduces the compressive strength of a laminate. This can cause catastrophic failure of the structure. In Paper A, we suggest a test method for determining fracture properties associated with fibre compressive failure. A modified compact compression specimen is designed for this purpose and compressive failure takes place in a region consisting exclusively of fibres oriented parallel to the loading direction. The evaluation method is based on a generalized J-integral and full field measurements of the strain field on the surface of the specimen. Thus, the method is not restricted to small damage zones. Paper B focuses on measuring cohesive laws for delamination in pure mode loading. The cohesive laws in mode I and mode II are measured with the DCB- and ENF-specimen, respectively. With a method based on the J-integral, the energy release rate associated with the crack tip separation is measured directly. From this, the cohesive laws are derived. It is concluded that the nonlinear response at the crack tip is crucial in the evaluation of the mode II fracture energy.

  • Influence of cutting edge geometry on force build-up process in intermittent turning

    • In the intermittent turning and milling processes, during the entry phase the cutting edges are subjected to high impact loads that can give rise to dynamical and strength issues which in general cause tool life reduction. In this study the effect of geometrical features of the cutting tool on the force generation during the entry phase is investigated. Cutting forces are measured by a stiff dynamometer at a high sampling frequency. In addition, the chip load area is analyzed and related to the measured cutting force. The results show that micro-geometrical features, in particular the protection chamfer, significantly affect the force generation during the entry phase.

    • A methodology for evaluation of transient performance of, and comparison between plate heat exchanger and plate-fin-and-tube heat exchanger was developed and realized, including experiment and 3-D simulation. Heat transfer from water to a gas medium was addressed. The heated gas volume was the same for both heat exchanger designs. This was achieved by placing the plate-fin-and-tube heat exchanger into enclosure. The volume average temperature of the gas as function of time was computed. Estimated material cost for the studied designs was at least seven times lower than for the stainless steel plate heat exchanger. The performance of the selected plate-fin-and-tube heat exchanger design was found comparable to the plate heat exchanger, when both fin and tube materials were set to Al, and the enclosure was a light-weight thermal insulator. Transient behavior of the studied heat exchangers should be of interest for micro-grid applications, but also for thermal management in electronic cabinets and data centers.
