    • The control of the surface chemistry during sintering is the key factor for the successful and efficientproduction of PM parts, especially for powders containing elements with high affinity to oxygen such as chromium.The effect of different reducing agents was investigated by performing sintering trials on water atomized steel powder pre-alloyed with 3 wt.% Cr with and without the addition of graphite as well as using atmospheres with varying hydrogen content. The use of thermal analysis and photoacoustic spectroscopy in combination with results from fractographic investigation showed that oxide reduction is enhanced with the presence of hydrogen even if the main reduction mechanism is the carbothermal reactions. Oxides rich in Cr, Mn and Si were formed during sintering for all appliedconditions. The findings are summarized in a simple model describing the enclosure of oxides during the sinter-neckdevelopment and the changes in surface chemistry during the process.

    • The use of elements with high oxygen affinity such as Cr or Mn in PM steels has been met with skepticism although such grades are attractive options for structural applications. They require strict control of the used atmosphere during the sintering process. Various techniques such asphotoacoustic spectroscopy (PAS) and continuous CO/CO2/H2O measurements have been implemented for atmosphere monitoring during sintering trials of Cr-alloyed steel powder. The used atmospheres were nitrogen-hydrogen blends (0,3,10 and 100% H2) as well as vacuum. The progress of the oxidation/reduction processes was also followed with thermogravimetric studies. The pressed and sintered samples were examined using optical and electron microscopy in combination with EDX in order to evaluate the formed reaction products. The presence of hydrogen, even in smallamounts, is positive for the oxide reduction. Results show that careful adjustment of the used atmosphere leads to efficient production of steel components based on Cr -prealloyed powders.

    • Challenges in controlling carbon potential during sintering of steel powder have been discussed in many experimental and theoretical studies. The main issues lie within the complex thermodynamics and kinetics of processing atmosphere chemistry in continuous sintering furnaces. Although many models have tried to address the problem, many of these have rarely come to reality and become an industrial practice.The purpose of this article is to summarize these discussions and investigate the interaction of the atmosphere constituents with the sintered compact within a sintering furnace. Considering an industrial practice perspective, the paper ensures the PM Industry with a fresh new look into the understanding of the furnace operations and provides recommendations to improve the control of the furnace conditions. As an example, existing furnace installation utilizing Linde SINTERFLEX technology allows monitor and/or control the furnace atmosphere. Article describes reduction of oxides and carbon potentials to enable optimization of the production parameters.

    • Binders present an important part of the powder metallurgy technology as they are vital to provide efficient powder agglomeration and/or lubrication during shaping. At the same time, they have to be easily removed from the compacts during initial stages of sintering without any harmful effect for the base material, as well as for the environment. Therefore, behavior of gelatin as a binder for stainless- and tool-steel gas-atomised powder compacts was studied by thermal analysis and electron microscopy. Thermal analysis showed that peak mass-loss occurred in the range between 340 and 370 C, depending on the base powder and heating rate. Risk for base powder oxidation at temperatures below 425 C was detected. Based on the obtained results, it is recommended to perform debinding at *425 C after applying a heating rate of around 7.5 C min-1. Only in this way efficient enough binder removal can be obtained concurrently to avoiding base powder oxidation.

  • Process Control System for Delubrication of PM Steels

    • Lubricants are important additive in powder metallurgy (PM) steels as they are needed to improve powder compressibility and reduce tool wear. Removal of the lubricant results in production of number of gas species that can have harmful effect on the base material. Current paper describes process gas monitoring system for delubrication control that is built on industrially available gas sensors. Experimental results indicate that accurate delubrication process control can be performed by utilizing only CO2 and O2 sensors. It is recommended to perform delubrication below 500°C in dry inert atmospheres in the case of modern ethylene bis stearamide based lubricants.

    • Additive manufacturing (AM) by laser powder bed fusion (LPBF) involves melting of layers of powder onto a substrate, called a building platform. Due to cost or convenience considerations, building platform materials rarely match the LPBF material, especially for high temperature materials. To ensure tolerances in component geometries, AM components are often stress-relieved/heat-treated while still attached to the building platform. It is therefore important to understand the effect of dissimilar building platform materials on the properties of the built-up material. These effects may be particularly important for high performance materials such as Ni-base superalloys used for critical applications in the aerospace and energy industries. To investigate this effect, samples of a Ni-base superalloy HAYNES® 282® were built onto a carbon steel building platform in several configurations. The samples were removed from the building platform after heat treatment and subjected to detailed composition analysis and microstructural characterization to investigate the effect of the building platform material on the properties of the additively manufactured part. Room temperature and high temperature tensile testing were used to characterize the material. Results showed no risk of large-scale chemical composition change, or mechanical property degradation of built-up material from on-platform heat treatment.

    • In Binder Jetting (BJ) Additive Manufacturing (AM), green components are usually subjected to sintering process to reach required properties. Owing to the inherent low green density, binder jetted (BJ) parts undergo shrinkages up to 20%. In addition, anisotropic dimensional evolution during sintering is characteristic for BJ, generally caused by the specifics of the arrangement of particles during the printing process. In this study, the multi-axial dimensional evolution of 316L stainless steel cubic samples (10 × 10 × 10 mm3), manufactured using BJ, was characterised by dilatometry experiments. Dilatometry tests were conducted up to sintering temperatures of 1300°C and 1370°C, with a heating rate of 10°C/min and 5°C/min, respectively. Dilatometry results and final dimension measurements showed anisotropic shrinkage behaviour during sintering with about 15% larger shrinkage along the building direction. Shrinkages along the other two orthogonal directions were relatively similar, but a slightly larger final shrinkage along the printhead movement direction was observed. Relative density of 85.0% and 96.4% was obtained after sintering tests at 1300°C and 1370°C, respectively.

  • Comparative study on the densification of chromium pre-alloyed powder metallurgy steel through nanopowder addition using design of experiments

    • There is a constant demand for high density press and sinter powder metallurgical components for automotiveapplications. Steel powder pre-alloyed with chromium is an attractive material for such applications, but newways to further increase the sinter density are required for successful processing of these powders to high density.Nanopowder could be used as a potential sintering aid in order to boost the densification of the steel powdercompact. In this study, steel powder pre-alloyed with chromium, without and with admixed nickel, is used as basepowder, to which nanopowder was added. Surface oxide removal, crucial for successful sintering of such mate-rials, was studied by thermogravimetry analysis in order to understand the influence of nanopowder addition onthe oxide reduction. Powder compacts containing nanopowder showed higher mass loss in comparison to the oneswithout nanopowder. Linear shrinkage obtained from dilatometric curves increased with the addition of nano-powder. To depict the influence of the critical parameters; sintering temperature, powder size, addition ofnanopowder and composition (with or without nickel), a design of experiment approach was applied. The criticalparameters were then adjusted at 2 different values (categorical parameters) and a‘full factorial design model’was used involving 16 experiments, with sinter density and hardness as output measures of the experimentsdetermined. The results were analyzed using polynomialfit to determine which of the parameter exerts themaximum influence. Presence of nickel increased the hardness whereas sintering temperature and presence ofnanopowder enhanced the sinter density. This led to the tentative design of optimum conditions that resulted inincrease in sinter density from 7.25 g/cm3(92.5% of the theoretical density) to 7.4 g/cm3(94% of the theoreticaldensity) with an addition of 5% nanopowder to Ni-containing grade when sintered at 1350 ​°C instead of 1250 ​°C.

  • Cyclic Deformation Behavior of Additive-Manufactured IN738LC Superalloys from Virgin and Reused Powders

    • In laser powder bed fusion (L-PBF), most powders are not melted in the chamber and collected after the printing process. Powder reuse is appreciable without sacrificing the mechanical properties of target components. To understand the influences of powder reuse on mechanical performance, a nickel-based superalloy, IN738LC, was investigated. Powder morphology, microstructure and chemical compositions of virgin and reused powders were characterized. An increase in oxygen content, generally metallic oxides, was located on the surface of powders. Monotonic tensile and cyclic fatigue were tested. Negligible deterioration in strength and tensile ductility were found, while scattered fatigue performance with regard to fatigue life was shown. Deformation and fatigue crack propagation mechanisms were discussed for describing the powder degradation effects.

    • Understanding the effect of powder feedstock alterations during multicycle additive manufacturing on the quality of built components is crucial to meet the requirements on critical parts for aerospace engine applications. In this study, powder recycling of Alloy 718 during electron beam melting was studied to understand its influence on fracture behavior of Charpy impact test bars. High resolution scanning electron microscopy was employed for fracture surface analysis on test bars produced from virgin and recycled powder. For all investigated samples, an intergranular type of fracture, initiated by non-metallic phases and bonding defects, was typically observed in the regions close to or within the contour zone. The fracture mode in the bulk of the samples was mainly moderately ductile dimple fracture. The results show a clear correlation between powder degradation during multi-cycle powder reuse and the amount of damage relevant defects observed on the fracture surfaces. In particular, samples produced from recycled powder show a significant amount of aluminum-rich oxide defects, originating from aluminum-rich oxide particulates on the surface of the recycled powder. © 2018 H.
