  • Machining of additively manufactured alloy 718 in as-built and heat-treated condition: surface integrity and cutting tool wear

    • Additive manufacturing (AM) using powder bed fusion is becoming a mature technology that offers great possibilities and design freedom for manufacturing of near net shape components. However, for many gas turbine and aerospace applications, machining is still required, which motivates further research on the machinability and work piece integrity of additive-manufactured superalloys. In this work, turning tests have been performed on components made with both Powder Bed Fusion for Laser Beam (PBF-LB) and Electron Beam (PBF-EB) in as-built and heat-treated conditions. The two AM processes and the respective heat-treatments have generated different microstructural features that have a great impact on both the tool wear and the work piece surface integrity. The results show that the PBF-EB components have relatively lower geometrical accuracy, a rough surface topography, a coarse microstructure with hard precipitates and low residual stresses after printing. Turning of the PBF-EB material results in high cutting tool wear, which induces moderate tensile surface stresses that are balanced by deep compressive stresses and a superficial deformed surface that is greater for the heat-treated material. In comparison, the PBF-LB components have a higher geometrical accuracy, a relatively smooth topography and a fine microstructure, but with high tensile stresses after printing. Machining of PBF-LB material resulted in higher tool wear for the heat-treated material, increase of 49%, and significantly higher tensile surface stresses followed by shallower compressive stresses below the surface compared to the PBF-EB materials, but with no superficially deformed surface. It is further observed an 87% higher tool wear for PBF-EB in as-built condition and 43% in the heat-treated condition compared to the PBF-LB material. These results show that the selection of cutting tools and cutting settings are critical, which requires the development of suitable machining parameters that are designed for the microstructure of the material.

    • Additive manufacturing (AM) is able to generate parts of a quality comparable to those produced through conventional manufacturing, but most of the AM processes are associated with low build speeds, which reduce the overall productivity. This paper evaluates how increasing the powder layer thickness from 20 µm to 80 µm affects the build speed, microstructure and mechanical properties of stainless steel 316L parts that are produced using laser powder bed fusion. A detailed microstructure characterization was performed using scanning electron microscopy, electron backscatter diffraction, and x-ray powder diffraction in conjunction with tensile testing. The results suggest that parts can be fabricated four times faster with tensile strengths comparable to those obtained using standard process parameters. In either case, nominal relative density of > 99.9% is obtained but with the 80 µm layer thickness presenting some lack of fusion defects, which resulted in a reduced elongation to fracture. Still, acceptable yield strength and ultimate tensile strength values of 464 MPa and 605 MPa were obtained, and the average elongation to fracture was 44%, indicating that desirable properties can be achieved.

  • Impact of contour scanning and helium-rich process gas on performances of Alloy 718 lattices produced by laser powder bed fusion

    • Contour scanning and process gas type are process parameters typically considered achieving second order effects compared to first order factors such as laser power and scanning speed. The present work highlights that contour scanning is crucial to ensure geometrical accuracy and thereby the high performance under uniaxial compression of complex Alloy 718 lattice structures. Studies of X-ray computed tomography visualizations of as-built and compression-strained structures reveal the continuous and smooth bending and compression of the walls, and the earlier onset of internal contact appearance in the denser lattices printed with contour. In contrast, the effect of addition of He to the Ar process gas appears to have limited influence on the mechanical response of the lattices and their microstructure as characterized by electron backscattered diffraction. However, the addition of He proved to significantly enhance the cooling rate and to reduce the amount of the generated spatters as evidenced by in situ monitoring of the process emissions, which is very promising for the process stability and powder reusability during laser powder bed fusion.
