  • Additive Manufacturing of Alloy 718 via Electron Beam Melting : Effect of Post-Treatment on the Microstructure and the Mechanical Properties.

    • Alloy 718 finds application in gas turbine engine components, such as turbine disks, compressor blades and so forth, due to its excellent mechanical and corrosion properties at elevated temperatures. Electron beam melting (EBM) is a recent addition to the list of additive manufacturing processes and has shown the capability to produce components with unique microstructural features. In this work, Alloy 718 specimens were manufactured using the EBM process with a single batch of virgin plasma atomized powder. One set of as-built specimens was subjected to solution treatment and ageing (STA); another set of as-built specimens was subjected to hot isostatic pressing (HIP), followed by STA (and referred to as HIP+STA). Microstructural analysis of as-built specimens, STA specimens and HIP+STA specimens was carried out using optical microscopy and scanning electron microscopy. Typical columnar microstructure, which is a characteristic of the EBM manufactured alloy, was observed. Hardness evaluation of the as-built, STA and HIP+STA specimens showed that the post-treatments led to an increase in hardness in the range of ~50 HV1. Tensile properties of the three material conditions (as-built, STA and HIP+STA) were evaluated. Post-treatments lead to an increase in the yield strength (YS) and the ultimate tensile strength (UTS). HIP+STA led to improved elongation compared to STA due to the closure of defects but YS and UTS were comparable for the two post-treatment conditions. Fractographic analysis of the tensile tested specimens showed that the closure of shrinkage porosity and the partial healing of lack of fusion (LoF) defects were responsible for improved properties. Fatigue properties were evaluated in both STA and HIP+STA conditions. In addition, three surface conditions were also investigated, namely the 'raw' as-built surface, the machined surface with the contour region and the machined surface without the contour region. Machining off the contour region completely together with HIP+STA led to significant improvement in fatigue performance.

  • Erosion performance of suspension plasma spray thermal barrier coatings : A comparison with state of art coatings

    • Suspension plasma spray (SPS) thermal barrier coatings are currently at an early stage of industrial adoption. There remain questions about the performance of SPS columnar coatings under different engine environmental conditions as it may influence which established engine coatings can be replaced by SPS coatings. One particular area of concern has been the erosion resistance of SPS coatings.In this study a columnar SPS coating has been evaluated against three types of state of art air plasma spray coatings: conventional porous coating, high porosity coating and dense vertically cracked coating. Air-jet erosion testing was performed on coatings at a glancing angle of 30 degrees and with direct impact at 90 degrees. Coatings have been ranked according to their mass loss per unit erodent mass. Coatings were also evaluated for their microstructure, porosity content, hardness, and fracture toughness. The erosion damage created during testing has also been investigated using electron microscopy to observe the damage mechanism. The results of this study demonstrate that SPS coatings can outperform porous APS coatings in erosion resistance and could be considered a match for dense vertically cracked coatings. The SPS columnar coatings have shown a decreasing erosion rate with exposure time that suggest the influence of surface roughness on initial erosion behaviour.

  • Effect of spray angle and substrate material on formation mechanisms and properties of HVAF sprayed coatings

    • Thermally sprayed coatings are often used to enhance the surface properties (wear resistance, corrosion resistance, etc.) of engineering components in order to extend their performance and service lifetime. Typically, the industrial components to be coated possess complex geometries and are fabricated using different materials, which can influence the deposited coating’s microstructure and performance. High-velocity air fuel (HVAF) process is a relatively new thermal spray processing technique that has shown tremendous potential to deposit high performance coatings for durable industrial components. However, no detailed studies have been reported on HVAF sprayed coating formation mechanisms so far in relation to the spray angle and substrate properties, and the influence of coating material on the above. The objective of this work was to study the influence of spray angles and substrate materials on splat characteristics, coating microstructure evolution, properties and performance for two distinct coating materials. In this study, one cermet (WC-CoCr) and one metallic (Inconel 625) feedstock were deposited onto three different substrates (aluminium alloy, carbon steel and Hastelloy-X) utilising different spray angles (40°, 60° and 90°). The coating evolution was analysed utilising SEM/EDS, image analysis, and micro-indentation. To determine the tribological performance, coatings were subjected to dry sliding wear test utilising alumina ball as counter surface and specific wear rates were obtained. The results showed that initial splat characteristics were substantially altered on changing the substrate and the spray angle. However, the final coating properties were not affected significantly even though the deposition rate was reduced significantly at lower spray angle, suggesting the versatility of the HVAF process.

    • The current investigation focuses on understanding the influence of a columnar microstructure and a sealing layer on the corrosion behavior of suspension plasma sprayed thermal barrier coatings (TBCs). Two different TBC systems were studied in this work. First is a double layer made of a composite of gadolinium zirconate + yttria stabilized zirconia (YSZ) deposited on top of YSZ. Second is a triple layer made of dense gadolinium zirconate deposited on top of gadolinium zirconate + YSZ over YSZ. Cyclic corrosion tests were conducted between 25 and 900 °C with an exposure time of 8 h at 900 °C. 75 wt.% Na2SO4 + 25 wt.% NaCl were used as the corrosive salts at a concentration of 6 mg/cm2. Scanning electron microscopy analysis of the samples’ cross sections showed that severe bond coat degradation had taken place for both the TBC systems, and the extent of bond coat degradation was relatively higher in the triple-layer system. It is believed that the sealing layer in the triple-layer system reduced the number of infiltration channels for the molten salts which resulted in overflowing of the salts to the sample edges and caused damage to develop relatively more from the edge.

    • This study investigates the corrosion resistance of double layer Gd2Zr2O7/YSZ, triple layer dense Gd2Zr2O7 / Gd2Zr2O7/YSZ and a reference single layer YSZ coating with a similar overall top coat thickness of 300-320 ÎŒm. All the coatings were manufactured by suspension plasma spraying (SPS), resulting in a columnar structure. Corrosion tests were conducted at 900°C for 8 hours using vanadium pentoxide and sodium sulphate as corrosive salts at a concentration of 4 mg/cm2. SEM investigations after the corrosion tests show that Gd2Zr2O7 coatings exhibited lower corrosion resistance than the reference material, YSZ. Reaction between the corrosive salts and Gd2Zr2O7 results in the formation of gadolinium vanadate ( GdVO4) along the top surface and between the columns. While the stresses due to phase transformation of zirconia can be relieved to some extent by realigning of the columns in the top coat, it is believed that GdVO4 formation between the columns, along with low fracture toughness of Gd2Zr2O7 had resulted in lower corrosion resistance. Furthermore, the presence of a relatively dense layer of Gd2Zr2O7 on the top, as a preventive layer for salt infiltration, did not improve the corrosion resistance.

    • Thermal barrier coatings (TBCs) are bilayer systems comprising a 7–8 wt% yttria partially stabilized zirconia (YSZ) top coat deposited over a metallic bond coat. Suspension plasma spraying (SPS) is an advanced and attractive top coat processing technique due to its capability to yield a variety of microstructures, including the desired columnar microstructure for enhanced strain tolerance and durability. This work attempts to investigate the desirable microstructural features in an SPS processed TBCs to mitigate hot corrosion and minimize erosion related losses that are often responsible for coating degradation. SPS processed TBCs were deposited utilizing three different spray conditions to obtain distinct microstructural features (column density, interpass [IP] porosity bands, column width), porosity content, and mechanical properties. Apart from comprehensive characterization utilizing SEM, XRD and micro-indentation tests, the as-deposited TBCs were subjected to hot-corrosion tests in the presence of vanadium pentoxide and sodium sulfate as corrosive salts. Post-corrosion analysis revealed complete infiltration of the molten salts in all the investigated TBCs. However, the delamination cracks generated due to the infiltrated corrosive species were minimal in case of TBCs with higher fracture toughness. The differences in microstructure and mechanical properties also led to differences in erosion performance, with TBCs possessing minimal total porosity content and high fracture toughness best resisting erosion related damage. Post-erosion analysis revealed that the TBCs with higher fracture toughness and micro-hardness showed superior erosion resistance. Based on the erosion and corrosion results and subsequent post-mortem of failed specimens, plausible damage mechanisms are proposed. Findings from this work provide new insights on developing damage tolerant TBCs microstructures with enhanced durability when exposed to erosion and hot corrosion environments.

    • Higher durability in thermal barrier coatings (TBCs) is constantly sought to enhance the service life of gas turbine engine components such as blades and vanes. In this study, three double layered gadolinium zirconate (GZ)-on-yttria stabilized zirconia (YSZ) TBC variants with varying individual layer thickness but identical total thickness produced by suspension plasma spray (SPS) process were evaluated. The objective was to investigate the role of YSZ layer thickness on the durability of GZ/YSZ double-layered TBCs under different thermal cyclic test conditions i.e., thermal cyclic fatigue (TCF) at 1100 °C and a burner rig test (BRT) at a surface temperature of 1400 °C, respectively. Microstructural characterization was performed using SEM (Scanning Electron Microscopy) and porosity content was measured using image analysis technique. Results reveal that the durability of double-layered TBCs decreased with YSZ thickness under both TCF and BRT test conditions. The TBCs were analyzed by SEM to investigate microstructural evolution as well as failure modes during TCF and BRT test conditions. It was observed that the failure modes varied with test conditions, with all the three double-layered TBC variants showing failure in the TGO (thermally grown oxide) during the TCF test and in the ceramic GZ top coat close to the GZ/YSZ interface during BRT. Furthermore, porosity analysis of the as-sprayed and TCF failed TBCs revealed differences in sintering behavior for GZ and YSZ. The findings from this work provide new insights into the mechanisms responsible for failure of SPS processed double-layered TBCs under different thermal cyclic test conditions.

    • Gadolinium zirconate (GZ) is considered as a promising top coat candidate for high temperature(>1200°C) thermal barrier coating (TBC) applications. Suspension plasma spray (SPS) technique has shown the capability to generate a wide range of microstructures which includes the more desirable columnar microstructure. In this study, GZ single layer TBCs were deposited by axial SPS process. The variable parameters include the standoff distance, solid load content of the suspension and input power. The cross section and top surface of the as sprayed TBCs were analyzed by SEM. The phase content in the as sprayed TBCs was analyzed by XRD. The porosity content of the as sprayed TBCs was measured using image analysis. In the SEM analysis, it was observed that a lower solid load content in the suspension favoured the formation of a columnar microstructure. Additionally, at lower solid load content, increase in standoff distance resulted in columnar microstructure with high porosity content in the TBC. However,with higher solid content suspension and alteration of input power, only adense vertical cracked microstructure can be obtained.

    • Thermal barrier coatings (TBCs) play a vital role in allowing the gas turbine engines to operate at high temperatures. With higher operating temperatures (>1200°C), the standard TBC material, 7-8wt. % Yttria Stabilized Zirconia (YSZ), is susceptible to CMAS (Calcium Magnesium Alumino Silicates) degradation and undesirable phase transformation. New TBC materials such as gadolinium zirconate (GZ) have shown to be capable of overcoming the challenges faced by YSZ. However, GZ has inferior fracture toughness relative to YSZ. In this work, three double layered TBC variations with different GZ and YSZ thickness respectively (400GZ/100YSZ, 250GZ/250YSZ and 100GZ/400GZ respectively, where the prefix numbers represent thickness in urn) were produced by suspension plasma spray (SPS) process. In all the three double layered TBC variations, the overall TBC thickness with GZ as the top layer and YSZ as the base layer was kept the same (500 urn). The objective was to investigate the influence of YSZ thickness on the thermal cyclic fatigue performance of GZ/YSZ double layered TBC. The as sprayed TBCs were characterized by SEM, XRD and porosity measurements and later subjected to thermal cyclic fatigue test at 1100°C. It was observed that the GZ/YSZ double layered TBC with lowest YSZ thickness (400GZ/100YSZ) showed higher thermal cyclic lifetime whereas the TBC with thicker YSZ layer (100GZ/400YSZ) showed lowest thermal cyclic fatigue lifetime. The failure analysis of the thermally cycled TBCs revealed similar failure modes, i.e. spallation of the top coat due to horizontal crack propagation within the thermally grown oxide (TGO). Furthermore, the ceramic top coats in all the three TBC variations after failure showed the widening of column gaps. © 2018 ASM International® All rights reserved.

    • Abstract Gadolinium zirconate (GZ) is considered as a promising top coat candidate for high temperature TBC applications. Suspension plasma spray has shown the capability to generate a wide range of microstructures including the desirable columnar microstructure. In this study, two different TBC architectures were deposited using the axial suspension plasma spray. The first variation was a triple layered TBC comprising of thin YSZ base layer beneath a relatively porous GZ intermediate layer and a dense GZ top layer. The second variation was a composite TBC architecture of GZ and YSZ comprising of thin YSZ base layer and GZ + YSZ top layer. Cross sectional SEM analysis of the layered and composite TBCs revealed a columnar microstructure. The porosity content of the deposited TBCs was measured using two methods (Image Analysis and Water Intrusion). The as-sprayed TBCs were exposed at 900 °C for 8 h to a corrosive salt environment consisting of a mixture of vanadium pentoxide and sodium sulfate. XRD analysis on the as-corroded TBCs top surface showed the presence of gadolinium vanadate in both the layered and the composite TBCs. SEM/EDS analysis of the top surface and the cross-section of the layered and composite TBCs after hot corrosion test revealed the infiltration of the molten salts through the columnar gaps. The composite TBC showed a lower hot corrosion induced damage compared to the layered TBC where a considerable spallation was observed.
