    • Information systems are key enablers for the integration and reliable management of the product development process. Fast, robust, and cost-efficient product adaptation is especially important in one-of-a-kind production. This paper presents an implementation of information supported tools of the product development (PD) design process for large power transformers. One-of-a-kind production is specific, as each product must be customized, wherefore a robust design process well supported by information technologies (IT) plays a key role in creating a digital twin and the product's final value. Goal of this research was to develop the product information model and smart supporting tools for customization and integrate them into the design process. Based on a systematic analysis of the sample company, this paper proposes a model for the complete renewal of information systems and of working methodology, where reorganization is demonstrated in an increase of overall effectiveness. The results clearly show a considerable drop in engineering changes, increased productivity and improved business competitiveness. The proposed framework is generalized, which makes it directly applicable in similar business environments and thus helpful for establishing the best-practice guidelines for promoting competitiveness in one-of-a-kind PD processes.

  • Failure modes and life prediction model for high-speed bearings in a through-flow universal motor

    • The focus of this study was the empirical modelling of the high-speed bearings life and failure modes of a through-flow universal motor. An approach was used facilitating predictions of the life through-range of various conditions. The model estimates bearing life for the survival probability of 50% – L50. It influences parameters such as bearing temperature, speed factor, equivalent load, grease fill amount, type of oil, type of bearing cage, type of seals, tolerance class, and side of the motor, all of which are considered in the model. Initial empirical data consisted of 4,672 test populations, involving 38,021 vacuum cleaner motors. Strict filtering requirements of all the available test data resulted in 170 final populations, consisting of 1,385 tested and 638 failed bearings, which were used for building a Weibull database and for developing the models. The paper’s key contributions are the empirical models gained with multiple linear regression and the obtained database of tested bearings.

    • The use of material extrusion (MEX) has increased rapidly due to the affordability of 3D printers. This has led to a growing demand for improved print quality, high fidelity, strength, or fast print times. In this study, a non-planar approach for better surface quality is investigated. The hardware of a 3-axis MEX printer was developed together with testing new software for non-planar slicing. The aim was to identify the most influential parameter combinations using design of experiments. A novel method for measuring surface quality was presented together with future research work.

    • The market for electric bicycles has grown extremely and developed rapidly in recent years. To enter such a market with a new product, the development process has to be fast, and throughout the process, feedback from future potential customer(s) should be sought in order to achieve the best possible market acceptance. The article presents the design process of a pedelec e-bike central drive system. The authors were members of the development team and the designers of the mechanical transmission, and therefore had a good overview of the whole project. The development process and the set-up of production require a certain amount of time, during which design changes are inevitable due to changes in customer expectations and demands. The development team should respond to these changes and take them into account during development. Only the ability to react to changes and constant communication with the customer will ultimately lead to a product that can be commercially successful. Based on a critical review of the successfully completed project, general guidelines were established for the development of mechatronic products that consider the principles of Agile methodology. Particular attention was paid to the development of polymer gears, as these were the most demanding components in the system. The presented guidelines were based on an overview of the e-bike R&D process presented, but they can be generalized and used in the development process of any technical physical product. Agile methods were developed in the field of software development and therefore cannot be directly transferred to the field of physical product development. The article highlights and discusses individual special features that distinguish agile development of physical products from software development.

    • The manual execution of failure mode and effects analysis (FMEA) is time-consuming and error-prone. This article presents an approach in which large language models (LLMs) are integrated into FMEA. LLMs improve and accelerate FMEA with human in the loop. The discussion looks at software tools for FMEA and emphasizes that the tools must be tailored to the needs of the company. Our framework combines data collection, pre-processing and reliability assessment to automate FMEA. A case study validates this framework and demonstrates its efficiency and accuracy compared to manual FMEA.

    • The materials most commonly used in 3D-printers are in a filament form. This is a barrier for users who want to have new types of filaments with different material compositions. A 3D-printer which can extrude and print directly from the raw material was assembled. Compounding with the common additive types; fibres, and metal powders was performed. The key contribution is that scaling down the size and volumetric output of an extruder positively affects the compounding. Verification was done by mechanical testing, and electron microscopy. The positive result is opening the path to a more accessible research field for both researchers and home producers.

    • Additive manufacturing (AM), which was first applied for rapid prototyping, is now becoming a real option for small-batch production of final products. Further expansion of AM is closely correlated to production costs. AM can only become competitive to traditional manufacturing methods if a product is designed for AM already from the beginning as it is an expensive technology that should only be applied if it adds enough value to the product. The aim of this paper is to increase cost awareness in the conceptual design phase and to support product developers in doing AM cost estimation and process selection. The proposed model integrates design for AM and costs calculation. The input data to the process is preliminary design and design requirements. The main contribution of this paper is the multi-criteria AM function, which enables concurrent consideration of different technical and economical criteria. The multi-criteria AM function helps to compare how AM processing and product design parameters influence the product cost. The holistic overview of different options increases the solution space and enables product optimization in several iterations.
