    • This paper discusses the possibility of evaluating the shape of a free-form object in comparison with its shape prescribed by a CAD model. Measurements are made based on a single-shot recording using dual-wavelength holography with a synthetic wavelength of 1.4 mm. Each hologram is numerically propagated to different focus planes and correlated. The result is a vector field of speckle displacements that is linearly dependent on the local distance between the measured surface and the focus plane. From these speckle displacements, a gradient field of the measured surface is extracted through a proportional relationship. The gradient field obtained from the measurement is then aligned to the shape of the CAD model using the iterative closest point (ICP) algorithm and regularization. Deviations between the measured shape and the CAD model are found from the phase difference field, giving a high precision shape evaluation. The phase differences and the CAD model are also used to find a representation of the measured shape. The standard deviation of the measured shape relative the CAD model varies between 7 and 19 μm, depending on the slope.

  • Large-Eddy Simulation of Gasoline Fuel Spray Injection at Ultra-High Injection Pressures

    • Gasoline direct injection is a state-of-the-art technique that reduces hydrocarbon and particulate emissions. However, further improvement is needed to meet current as well as future emission regulations. A prominent solution is to increase the fuel injection pressure which allows faster fuel droplet atomization, quick evaporation and improves fuel-air mixture formation under realistic engine conditions. In this work, the gasoline fuel injection process at ultra-high injection pressures ranging from 200 to 1500 bar was analyzed using numerical models. In particular, the Large-Eddy Simulation (LES) method, with the standard Smagorinsky turbulence model, was utilized using the Eulerian formulation  for the continuous phase. The discrete droplet phase was treated using a Lagrangian formulation together with spray sub-models. In the first part of study, spray was injected into an initially quiescent constant volume chamber using two different nozzle hole shape geometries: divergent and convergent. The numerical results were calibrated by reproducing experimentally observed liquid penetration length and efforts were made to understand the influence of ultra-high injection pressures on spray development. The calibrated models were then used to investigate the impact of ultra-high injection pressures on mean droplet sizes, droplet size distribution, spray-induced large-scale eddies and entrainment rate. The results showed that, at ultra-high injection pressures, the mean droplet sizes were significantly reduced and the droplets achieving very high  velocities. Integral length scales of spray-induced turbulence and air entrainment rate were better for the divergent-shaped injector, and considerably larger at higher injection pressures compared to lower ones. In the second part of the study, four consecutive full-cycle cold flow LES simulations were carried out to generate realistic turbulence inside the engine cylinder. The first three cycles were ignored, with the fourth cycle being used to model the injection of the fuel using the divergent-shaped injector only (which was found to be better in the previous part of this study) at different injection pressures. In addition to the continuous gas phase (Eulerian) and the dispersed liquid (Lagrangian), the liquid film feature (Finite-Area) was used to model the impingement of fuel spray on the engine walls and subsequent liquid film formation. The simulation results were used to evaluate spray-induced turbulence, fuel-air mixing efficiency and the amount of liquid mass deposited on the walls. The limitation of the high-pressure injection technique with respect to liquid film formation was optimized using a start of injection (SOI) sweep. Overall results showed that the mixing efficiency increased at high injection pressure and that SOI should occur between early injection and late injection to optimize the amount of mass being deposited on the engine walls.

    • The track structure, rails, switches and crossings account for more than 50% of maintenance and renewal costs for the rail industry. To improve the competitiveness of rail transportation, the cost-efficiency of these areas needs to be addressed.This the background to INNOTRACK, an integrated research project funded by the European Commission’s 6th research framework pro- gramme. Running from September 2006 to December 2009, INN- OTRACK has developed a multitude of innovative solutions in the areas of track substructure, rails & welds, and switches & crossings. The solutions have been assessed from technical, logistics and life cycle cost point of views.This Concluding Technical Report of INNOTRACK includes an overview of the project. It further details implementable results, and clusters them into ”highlight” areas. In addition, the book acts as a ”key” to the vast amount of information from INNOTRACK: All sections refer to project reports where more information can be found.

    • We present a calibration method which allows single shot dual wavelength online shape measurement in a disturbed environment. Effects of uncontrolled carrier frequency filtering are discussed as well. We demonstrate that phase maps and speckle displacements can be recovered free of chromatic aberrations. To our knowledge, this is the first time that a single shot dual wavelength calibration is reported by defining a criteria to make the spatial filtering automatic avoiding the problems of manual methods. The procedure is shown to give shape accuracy of 35 µm with negligible systematic errors using a synthetic wavelength of 1.1 mm.

    • Mechanical Behaviour of Adhesive Layers Methods to Extract Peel and Mixed Mode Properties TOBIAS ANDERSSON Department of Applied Mechanics Chalmers University of Technology ABSTRACT This thesis is concerned with methods to extract material properties of thin adhesive layers loaded in peel and in mixed mode. The first part of the thesis is devoted to an experimental method to determine the complete stress-elongation relation (or cohesive law) for an adhesive layer loaded in peel using the DCB-specimen. The method is based on the concept of equilibrium of the energetic forces acting on the specimen. Two sources of energetic forces are identified: the start of the adhesive layer and the positions of the two acting loads. By use of the concept of equilibrium of energetic forces, it is possible to measure the energy release rate of the adhesive layer instantaneously during an experiment. The complete stress-elongation relation is found to be the derivative of the energy release rate with respect to the elongation of the adhesive layer at its start. By this procedure, an effective property of the adhesive layer is measured. The validity of the approach is investigated by experiments where the adherends deform 1) elastically and 2) plastically. It is found that a unique stress-elongation is obtained when the adherends deform elastically. The same relation cannot be used to predict the experiments where the adherends deform plastically indicating that the approach has limited applicability. The second part of the thesis is concerned with the development of a mesomechanical finite element model of a thin adhesive layer loaded in mixed mode. The model is calibrated to previously performed experiments. In these, the adhesive layer is loaded in monotonically increasing peel or shear. An in situ SEM-study is also performed and used to guide the modelling and calibration. The purpose of the mesomechanical finite element model is to facilitate the development of constitutive laws for adhesive layers. The modelling is based on Xu and Needleman’s method where all continuum finite-elements are surrounded by interface elements that allow for the development of micro cracks. Thus, this enables the modelling of the entire process of degradation and fracture of the adhesive layer. A genetic algorithm is developed for the calibration. The simulations are shown to be in reasonably good agreement with the experiments.     • Today, crash simulations replace crash testing in the product development phase in theautomotive industry. High quality simulations enable shorter product development time andhigher competitiveness. However, increasing requirements regarding emissions andcrashworthiness are demanding optimised material choice in the parts constituting the carbody structure. Lightweight materials are becoming frequently used. Joining dissimilarmaterials is difficult using common joining techniques like spot welding. To this end,adhesive joining is currently gaining popularity not only due to the ability to join dissimilarmaterials, joint integrity and structural stiffness both increase by the use of adhesive joining.Moreover, the number of spot welds may be reduced in hybrid joints.In this thesis, adhesive joints are studied with respect to crashworthiness of automotivestructures. The main task for the adhesive is not to dissipate the impact energy, but to keep thejoint integrity so that the impact energy can be consumed by plastic work of the basematerials. Fracture of adhesives can be accurately modelled by cohesive zones. The dynamicbehaviour of finite element structures containing cohesive zones is studied using a simplifiedstructure. An amplified strain rate is found in the adhesive as compared to the base material.The cohesive zone concept is used in the development of a 2D interphase element. Theaccuracy and time step influence of the interphase element is compared to solutions based oncontinuum element representation of the adhesive. The interphase element is found to predictfracture of the adhesive joint with engineering accuracy and has a small effect on the timestep of the explicit FE method.The cohesive laws for use in the material models of the adhesive have been determined usingdedicated test methods. The double cantilever beam specimen and the end notched flexurespecimen are used with inverse methods to determine cohesive laws in peel and shear,respectively. The cohesive laws are determined for varying temperature, strain rate andadhesive layer thickness. A built up bimaterial beam is designed for testing and simulation ofjoints consisting of bolts, adhesives and combinations of bolts and adhesives, i.e. hybridjoints. The model of the hybrid beam developed was found to be able to predict results fromimpact tests, quantified as maximum load and deformed shape of the beam.

    • This paper presents two algorithms for solving the discrete, quasi-static, small-displacement, linear elastic, contact problem with Coulomb friction. The algorithms are adoptions of a Newton method for solving B-differentiable equations and an interior point method for solving smooth, constrained equations. For the application of the former method, the contact problem is formulated as a system of B-differentiable equations involving the projection operator onto sets with simple structure; for the application of the latter method, the contact problem is formulated as a system of smooth equations involving complementarity conditions and with the non-negativity of variables treated as constraints. The two algorithms are numerically tested for two-dimensional problems containing up to 100 contact nodes and up to 100 time increments. Results show that at the present stage of development, the Newton method is superior both in robustness and speed. Additional comparison is made with a commercial finite element code.

    • In this work a general method for structural optimization of nonlinear structures is implemented using FE-analysis. The method utilizes the response surface methodology with polynomial surfaces and nonlinear programming. In such manner a method that is applicable for a large number of different classes of nonlinear problems is obtained. In this paper, the method is utilized to minimize weight of castings by including residual stresses from solidification. This is performed by first determine the residual stresses by a thermomechanical analysis of a metal structure that is cooled from a temperature above liquidus temperature down to room temperature. The thermomechanical analysis is uncoupled where the temperature distribution within the casting as a function of time is determined first and is later on used for residual stress calculations. These residual stresses are then included when the mechanical load is applied to the structure and the problem of minimum of weight is formulated. The structure shown in this paper is an example of a two dimensional geometry. The shape of the structures will of course affect the residual stress distribution during the optimization. The nonlinear models are then solved using ABAQUS/Standard. A set of solutions are generated by solving the model for a pre-defined set of parameters. In order to minimize the number of simulations and still achieve good surface approximations these parameters are taken to be D-optimal. The sets of solutions and parameters are in turn exported to Matlab where general quadratic response surfaces are fitted by the least square method. By utilizing these surfaces the problem of minimum of weight subjected to constraints on stresses is formulated. Finally, the nonlinear optimization problem is solved by sequential linear programming.
